A 3D-printed camper van interior cuts 1,500 pounds

Inside a 144-inch-wheelbase Mercedes-Benz eSprinter, the usual plywood and aluminum are largely gone. In their place: a couch, cabinets and wall panels printed by a KUKA industrial robot, producing a prototype camper van interior that Buckley Conversions says is roughly 1,500 pounds (680 kg) lighter than the fit-out it replaces. Founder Brandon Buckley calls it “the world’s first ever 3D printed luxury van.”

The unusual part is not the presence of a printed accessory. It is the decision to print the interior’s main architecture — the load-bearing furniture and panels that conversion shops have traditionally cut from sheet materials. The team first scanned the van, then used that geometry to model each component directly against the body structure, wheel arches and mounting points. The parts were printed in polypropylene, reducing the need to trim them into place on the workshop floor.

The weight saving is especially relevant on an electric platform. The published eSprinter specification gives the 144-inch version 150 miles of range and an 81 kWh traction pack. Buckley expects the lighter interior to help range, acceleration, handling and braking distance, but those claims have not yet been supported by released measurements. Conventional camper conversions typically add 1,500 to 2,000 pounds, making this reduction more than a cosmetic change to the vehicle’s payload.

Wood remains only in the tambour faces of the overhead cabinets and a ceiling insert, while flat surfaces such as countertops use Richlite composite panels. Buckley says the next build will replace both with composite panels. That plan points to a transitional design rather than a finished all-printed product, while also showing where the company sees further material savings.

So what, concretely? A lighter electric camper could preserve more of the van’s limited range while giving conversion makers a way to produce complex, vehicle-specific interiors without building every part from cut sheet goods. But this is still a prototype. Printed polypropylene must prove its surface quality, fire safety, long-term dimensional stability under thermal cycling and road vibration, and reproducible print times before the one-off process can become a production line.
